Finding — Not Airworthy as Configured · Do Not Approve for Return to Service
The autopilot is installed per its AML-STC, but a separate engine-conversion STC has moved the aircraft's flight envelope outside the autopilot's approval basis. As configured, the aircraft does not conform to an approved configuration and is not in an airworthy condition under 14 CFR §91.7.
Required before return to service
  1. Obtain a Letter of No Technical Objection from the autopilot OEM for the modified configuration, or
  2. Obtain DER / FSDO evaluation and approval of the combined STC configuration on this airframe.
  3. Do not approve for return to service until (1) or (2) is complete and the approved data is on file.

The Problem

An Approved Autopilot on an Airplane It Was Not Approved For

The autopilot is installed under an Approved Model List (AML) STC that lists this airframe — a by-the-book approved installation. The autopilot manufacturer's own maintenance-training guidance, however, holds that STC modifications altering the flight envelope effectively disqualify an otherwise AML-listed aircraft from installation approval, because the autopilot's gain schedule, speed protection, and servo authority are validated against the baseline aircraft.

This airframe carries a separate high-performance engine-conversion STC that materially changed the flight envelope the autopilot must control. The autopilot's control laws were validated against the left column below; the aircraft is operating in the right column.

Finding. The autopilot is operating outside its STC approval basis, so the aircraft no longer conforms to an approved configuration and is not in an airworthy condition under 14 CFR §91.7 — with the alteration held to the "properly altered condition" standard of §43.13(b). This holds notwithstanding that the airframe appears on the AML: being on the model list is not the same as operating inside the approved data.
Why It Matters

What Is at Stake

An autopilot operating outside its STC approval renders the aircraft not airworthy. If this is identified now — before release — it is corrected on the ground at no exposure. If it is discovered after release, on a ramp check, an insurance claim, or an accident investigation, the exposure shifts to liability and potential certificate action. Acting ahead of the release is the lowest-cost position available.

Two Paths Back to Compliance

1 · Autopilot manufacturer. Request a Letter of No Technical Objection for the modified configuration on this specific airframe, establishing that the manufacturer has no technical objection to operation of the autopilot in the converted envelope.

2 · FSDO / DER. Engage the local FSDO to discuss a DER evaluation and approval of the combined STC configuration on this airframe, producing approved data for the installed configuration.

Why this is the deliverable that separates a records reader from an airworthiness analyst. Nothing in the logbooks is missing or forged. The install is documented, the airframe is on the model list, and every entry is signed. The defect is in the interaction of two approvals — visible only to a reviewer who reads the modification records against the autopilot's approval basis, not just for completeness. That is the depth a checklist and a records-completeness pass do not reach.
